Splash Fill Cooling Tower Maintenance: Why Replacing Film Fill With Grids Is Not a Simple Swap

When film fill becomes badly blocked by deposits, one suggestion often comes up during maintenance discussions:

"Why don't we replace it with splash fill?"

Sometimes that is worth considering. An open splash grid structure can be useful where narrow film fill passages are difficult to keep clean.

But replacing film fill with splash fill is not simply a matter of removing one type of plastic media and installing another.

There are several structural and thermal questions that need to be answered first.

Film Fill and Splash Fill Do Not Use the Same Contact Mechanism

Film fill encourages water to spread across formed sheet surfaces, creating a wetted area for heat and mass transfer.

Splash fill works differently.

Water strikes the splash bars or grids, breaks into droplets, and is redistributed as it travels downward.

The resulting contact pattern depends on the grid geometry, spacing, and water loading.

Because the mechanisms differ, the two media types should not be compared only by their external dimensions.

Check the Available Fill Height

The first question I would ask is whether the tower has enough internal space for the proposed splash fill arrangement.

An existing film fill tower may have been designed around a relatively compact media section.

A splash fill arrangement intended to provide equivalent thermal performance may require different dimensions or spacing.

Without checking the thermal design, replacing film fill with splash grids could reduce cooling capacity.

For applications where an open structure is being considered, splash grid fill for cooling tower applications provides a product reference for evaluating this type of media.

The Support System May Need to Change

Film fill blocks and splash grids do not necessarily use the same support arrangement.

A tower originally designed for glued film fill blocks may not have the correct supporting members for splash grids.

Before making the conversion, check the support spacing, fixing points, and available maintenance access.

The support system must carry the operating load while keeping the grids correctly positioned.

Why Water Quality Alone Should Not Decide the Conversion

Poor water quality is an important reason to consider a more open media structure, but it is not the only factor.

The circulating water flow, thermal duty, airflow conditions, and available installation space must also be considered.

If the tower operates with relatively clean water and has limited internal volume, maintaining an appropriate film fill arrangement may be more practical.

For example, 90° cooling tower fill for flexible installation can be reviewed as a film fill option where its geometry and installation requirements match the existing tower.

The choice should be based on the operating conditions rather than assuming that one structure is always superior.

Consider Cleaning Access Before Installation

One practical advantage of some splash grid arrangements is that the more open structure can make certain deposits easier to inspect.

However, the actual maintenance benefit depends on how the grids are installed.

If the support arrangement prevents access to the lower sections, cleaning may still be difficult.

I recommend checking how individual grid sections will be inspected, cleaned, and replaced before finalizing the installation.

My Recommendation

If a cooling tower repeatedly experiences severe film fill blockage, splash fill deserves a technical evaluation.

But don't approve the conversion based on water quality alone.

Confirm the available fill volume, thermal requirements, support arrangement, and maintenance access.

If those conditions are suitable, an open splash grid structure may provide a more practical long-term operating arrangement.

If they are not, improving water treatment or selecting a more suitable film fill geometry may be the better solution.
